Design Objective

Design a comprehensive waste heat recovery cascade system to productively utilize thermal energy that would otherwise be discharged to the ocean. Captures heat from absorption refrigerators, RO desalination, building cooling, and other processes, then distributes it to beneficial applications in order of temperature compatibility, maximizing overall system efficiency and productivity while minimizing environmental impact.

Target performance: - Capture 80-90% of waste heat (vs 0% ocean discharge) - Improve aquaponics productivity by 15-25% (faster fish growth) - Extend growing season by 2-3 months (greenhouse heating) - Reduce ocean thermal discharge by 70-90% - Payback period: 2-4 years through increased productivity


System Overview

Heat Cascade Principle

The system operates on a thermal cascade principle: high-temperature waste heat is used for high-temperature applications, then the cooled fluid is passed to lower-temperature applications, and so on, until all useful heat is extracted.

Key principle: Each tier extracts useful work, then passes cooled fluid to next tier. Nothing is wasted until all practical uses exhausted.

Analysis:

The waste heat available is substantial - 420-968 kWh/day is more than the entire electrical energy budget (4.4-7.0 kWh/day electrical = 105-168 kWh/day equivalent thermal at 30% solar-to-electric efficiency).

Temperature stratification: - High-grade (50-120°C): 144-164 kWh/day (absorption chiller condenser + solar excess) - Mid-grade (30-50°C): 228-516 kWh/day (absorption absorber + RO + MED) - Low-grade (20-30°C): 48-96 kWh/day (building exhaust)

This temperature range (20-120°C) perfectly matches agricultural and food processing needs.

Implications:

  • Sufficient waste heat to drive all proposed applications
  • Temperature diversity allows cascaded use (high → mid → low)
  • Continuous availability (fridges run 24/7) provides baseload thermal
  • ⚠️ Must design for variable demand (greenhouse heating only needed in winter, soil warming only spring/fall)
  • ⚠️ Summer excess will be highest (all sources active, minimal heating demand)

Finding 2: Beneficial Heat Sink Applications and Thermal Demands

Data:

Application 1: Food Dehydrator (50-60°C)

Purpose: Preserve harvest surplus, extend shelf life, reduce waste

Thermal requirements: - Operating temperature: 50-60°C air temperature - Capacity: 10-20 kg fresh product per batch - Water removal: 70-80% moisture reduction - Energy per kg dried: 0.8-1.2 kWh/kg (evaporate ~0.7 kg water)

Daily operation:

Harvest surplus (seasonal):
- Vegetables: 5-10 kg/day excess (summer/fall)
- Fish: 2-3 kg/day (filleting waste, surplus catch)
- Seaweed: 5-10 kg/day (preservation for winter)
- Mushrooms: 1-2 kg/day (unmarketable specimens)

Total: 13-25 kg/day fresh product
Thermal energy needed: 10-25 kWh/day (seasonal peak)

Application 2: Aquaponics Water Warming (28-30°C)

Purpose: Optimize fish metabolism for faster growth

Thermal requirements: - Tilapia optimal temperature: 28-30°C (vs 18-22°C ambient seawater) - Current system: 100 m² aquaponics, 28 m³ water volume - Target: Maintain 28-30°C year-round - Heat loss: Through greenhouse glazing, evaporation, water exchange

Thermal demand calculation:

Winter heating (worst case):
- Ambient: 15°C air, 18°C seawater makeup
- Target: 28°C water temperature
- Make-up water: 100-150 L/day @ 18°C → 28°C (ΔT = 10°C)
  Q_makeup = 0.125 m³/day × 4,186 kJ/m³/°C × 10°C = 5,233 kJ/day = 1.5 kWh/day

- Surface evaporation: 100 m² = 93 m² water surface
  Evaporation rate: 1-2 L/m²/day (greenhouse, humid)
  Water loss: 93-186 L/day
  Latent heat: 0.14 m³ × 2,450 kJ/L = 343 MJ/day = 95 kWh/day (!)

Wait, this seems very high. Let me reconsider...

Actually, in a closed greenhouse with humid air, evaporation is much lower:
  Evaporation: 0.2-0.5 L/m²/day (high humidity environment)
  Water loss: 19-47 L/day
  Latent heat: 0.033 m³ × 2,450 kJ/L = 81 MJ/day = 22.5 kWh/day

- Heat loss through glazing:
  Greenhouse surface area: 93 m² floor + walls/roof ≈ 200 m²
  R-value glazing: R-2 (double pane)

- Heat demand: 5-10 kWh/day (just makeup water + minor losses)

Application 3: Greenhouse Air Heating (20-25°C)

Purpose: Extend growing season, prevent frost damage, optimize plant growth

Thermal requirements: - Winter night heating: Prevent temps below 10°C - Target: Maintain 15-20°C minimum at night - Daytime: Solar heating sufficient (passive) - Heating season: November-March (5 months)

Q_loss = (A × ΔT) ÷ R = (200 × 10) ÷ 2 = 1,000 W = 24 kWh/day

Average winter night:
- Outside temp: 10-12°C
- Inside target: 18°C
- ΔT: 6-8°C
- Q_loss = (200 × 7) ÷ 2 = 700 W = 16.8 kWh/day

Heating season total:
- 5 months × 30 days × 17 kWh/day = 2,550 kWh/season
- Average: 17 kWh/day (during heating season only)

Application 4: Compost Acceleration (50-55°C)

Purpose: Thermophilic composting for faster decomposition and pathogen kill

Thermal requirements: - Optimal composting temp: 55-65°C (thermophilic range) - Current system: BSF composting bins (SMS + aquaponics waste) - Target: Maintain 55°C for 3-5 days for pathogen kill - Volume: 0.5-1.0 m³ active compost

Heat loss from compost bin:
- Surface area: 2 m² (1m × 1m × 0.5m tall, open top)
- Insulation: R-5 (insulated bin)
- Inside temp: 55°C, Outside temp: 20°C, ΔT = 35°C

Q_loss = (A × ΔT) ÷ R = (2 × 35) ÷ 5 = 14 W (very small!)

Composting generates its own heat!
Microbial metabolism: ~100-200 W in active composting

Net heat balance:

- Heat loss: 14 W
- Net gain: 86-186 W (self-heating!)

Only need supplemental heat during startup or cold periods:
- Startup heating: Raise 100 kg compost from 20°C → 55°C
  Q = 100 kg × 2.0 kJ/kg/°C × 35°C = 7,000 kJ = 1.9 kWh (one-time)
- Cold weather supplement: 50-100 W = 1.2-2.4 kWh/day (intermittent)

Average year-round: 0.5-1.0 kWh/day

Thermal requirements: - Target soil temperature: 20-25°C (vs 12-18°C winter) - Application area: 100-200 m² field crop area (Three Sisters expansion) - Depth: Warm top 20-30 cm of soil - Season: Spring (accelerate planting) and Fall (extend harvest)

Initial heating (one-time):
Q = 37.5 m³ × 2.5 MJ/m³/°C × 10°C = 937.5 MJ = 260 kWh

Heat loss to ambient:
- Surface area: 150 m²
- No insulation (ground surface)
- Approximate R-value: R-1 (mulch layer)
- ΔT: 22°C soil - 12°C air = 10°C

Q_loss = (150 × 10) ÷ 1 = 1,500 W = 36 kWh/day

Thermal demand calculation:

Current DHW thermal load:
150 L/day × 4.186 kJ/L/°C × 30°C = 18,837 kJ/day = 5.2 kWh/day

With waste heat pre-heat to 30°C:
150 L/day × 4.186 kJ/L/°C × 20°C = 12,558 kJ/day = 3.5 kWh/day (solar thermal)

Waste heat contribution:
150 L/day × 4.186 kJ/L/°C × 10°C = 6,279 kJ/day = 1.7 kWh/day (waste heat)

Solar thermal savings: 1.7 kWh/day (33% reduction!)

Value proposition: - Frees up 1.7 kWh/day solar thermal capacity for other uses - DHW is more consistent (two heat sources) - Lower solar thermal tank temperature = longer tank life - Backup heating source (if solar thermal fails)

Control strategy - Prioritization logic:

PRIORITY HIERARCHY (highest to lowest):

   - Food dehydrator (50-60°C, food safety)

2. HIGH-VALUE LOADS (winter priority):
   - Aquaponics warming (28-30°C, daily year-round)
   - Greenhouse heating (15-20°C, winter only)
   - Compost startup (55°C, intermittent)

3. OPPORTUNISTIC LOADS (when excess available):
   - Soil warming (20-25°C, spring/fall only)
   - DHW pre-heat (30-35°C, year-round)
   - Additional composting (continuous)

4. REJECTION (only when all above satisfied):
   - Ground loop burial (summer excess)
   - Ocean discharge (minimal, <5% of total)


SEASONAL OPERATION MODES:

WINTER MODE (Nov-Mar):
- Maximum heating demand
- Priority: Aquaponics > Greenhouse > DHW > Compost
- Soil warming: DISABLED (not growing season)
- Food dehydrator: LOW use (minimal harvest)
- Expected waste heat usage: 60-80 kWh/day

SPRING MODE (Apr-May):
- Moderate heating, soil warming active
- Priority: Soil warming > Aquaponics > Food dehydrator
- Greenhouse heating: DISABLED (warm enough)
- Enables early planting (soil 20-25°C)
- Expected waste heat usage: 50-70 kWh/day

SUMMER MODE (Jun-Aug):
- Minimal heating demand
- Priority: Food dehydrator > Aquaponics > DHW
- All other heating: DISABLED
- Maximum food preservation (peak harvest)
- Expected waste heat usage: 25-40 kWh/day
- Excess: 100-150 kWh/day → Ground loop

FALL MODE (Sep-Oct):
- Extending growing season
- Priority: Soil warming > Food dehydrator > Greenhouse

Finding 4: Heat Exchanger Sizing and Specifications

Design calculations for each application:

Food Dehydrator Heat Exchanger

Heat transfer requirement: 12 kW peak (10-15 kWh/day average)
Hot water: 55°C inlet, 45°C outlet (ΔT = 10°C)
Air flow: 500 m³/hr (fan-driven)
Air temp: 20°C inlet → 55°C outlet (ΔT = 35°C)

Heat balance:
Q_air = ṁ_air × Cp_air × ΔT
12 kW = ṁ_air × 1.0 kJ/kg/°C × 35°C
ṁ_air = 12 ÷ 35 = 0.34 kg/s = 1,200 kg/hr

Air volume: 1,200 kg/hr ÷ 1.2 kg/m³ = 1,000 m³/hr (matches design)

Water flow rate:

12 kW = ṁ_water × 4.186 kJ/kg/°C × 10°C

Heat exchanger sizing:

Aquaponics Warming Heat Exchanger

Heat transfer requirement: 2.3 kW average (55 kWh/day winter peak)
Aquaponics water: 28 m³ circulating @ 200 L/hr
Water temp: 25°C → 28°C (maintain temperature)
Hot water: 40°C inlet, 32°C outlet (ΔT = 8°C)

Heat balance:
Q = 2.3 kW = 2,300 W

Water flow rate (hot side):
ṁ_hot = Q ÷ (Cp × ΔT) = 2,300 ÷ (4,186 × 8) = 0.069 kg/s = 248 L/hr

Heat exchanger sizing:

A = Q ÷ (U × LMTD) = 2,300 ÷ (900 × 10) = 0.26 m²

Wait, this seems small. Let me recalculate for peak load:

Winter peak: 55 kWh/day ÷ 24 hr = 2.3 kW average (correct)
